I held a torch to it and it certainly goes all the way through. I would imagine this was hindering performance somewhat.
Is this a hard job to get welded up? Are am I going to have to buy a new one?

intercooler looks pretty corroded, probably time for a new one.

If your going to repair it, make sure you pressure test the water side for leaks.

I agree.... it is corroded a tad... However, it is repairable if you know a good welder that cando it right without melting the interior causing a water leak. Shouldn't need much to the outside to plug the hole. I would then pressure test it to verify the fix. Good Luck with it.

If the core is still good you can fix it.
There are some threads on how some have reienforced the OEM intercooler to keep them from expanding under pressure.

Thanks for the advice fellas. I think I will try and get someone to fix it first up, if it is unsuccessful, looks like I am up for a new one. It is going to have to put up with 14psi pretty soon
How do I pressure test it? Is there a How-to for doing it?

Unrelated, but it is okay to put the charger back in without the top bolt yes? Im sure I remember reading this.... That bolt is a PITA
