you don't need to drill the holes out unless absolutely needed because now you are dumping more water into the exhaust for nothing and it will slow your take of down quite a bit..... i have yet to come across a ski thats needed that done...

    OEM holes in pipe
    Flush fitting installed, left in

the gen 2 cooler is the only one you can reuse those pipes and your bracket with I'm pretty sure... you could upgrade to the gen 3 but then you'd need the X mount kit with pipes

1544 overheat is not an issue with the IC, its an issue with water supply dumping into the exhaust...

    Check the following...

    - ALL water cooling lines, take off both ends and blow through them with compressed air...
    - Check cooling passages of the IC, Gen1's had small IC passages...

    - Check your pump, make sure nothing is clogged in there...
    - Do a full search on 1544, I found a ton of people with that error...Its exhaust, not IC...
    - Do you have a strainer installed?

Done lots of research and all points to the gen 1 ic
On this forum and riva forum.
New exhaust censor fitted . exhaust is running loud(water starved)
No strainer but have only just bough the ski.
Also when I had the ic off there was a lot of crud that came out just flushed it with water
Checked pump and all lines all 100%

Definetely sounds like a plugged intercooler. remove intercooler and flush backwards. after cleaning please install a strainer/filter between water inlet and intercooler.

I have removed it and flushed it both ways some crud came out but still throwing code.
This ski has done 4 hrs since 2007 so I'm thinking corroded ic core restricting flow
The dealer says these coolers can lose 50% of flow rate becouse the core is to small.

Does the intercooler when removed have a decent flow with a garden hose hooked up? If it does you might wanna pull the pump and check the yellow restrictor washer between pump and pump shoe. you may have a stick or something blocking that hole.

Pump has been removed and checked also I've been Down that route also.
The flow when on a hose is not as much comeing out than being pumped in so there seems to be a restriction there
So that's why I'm guessing ic.
The code throws up at wot after 15 seconds and takes 15 to reset itself and it's back to normal so I'm guessing it's not getting the correct flow at wot.
